Specialized Wire Harness Manufacturing Techniques

We support custom harness requirements, complex assemblies, and rapid-turnaround builds

Advanced Processes for Consistent, Production-Quality Harnesses

The details of how a wire harness is manufactured can directly affect its consistency, packaging, identification, and performance.

RFA Engineering combines hands-on manufacturing experience with specialized equipment and processes to support custom harness requirements, complex assemblies, and rapid-turnaround builds.

Specialized Manufacturing Capabilities

RFA’s documented capabilities include:

Ultrasonic Splice Welding

Creates repeatable electrical connections while providing strong process control. The current RFA site highlights ultrasonic splice welding as an advanced process that can provide higher-quality weld joints, improved process control, and lower energy use compared with conventional methods.

Heat Shrinking

Provides insulation and protection at connections, splices, and other critical harness locations.

Vinyl Braiding

Helps organize and protect wire bundles while producing a clean, professional assembly.

Wire Identification & Labeling

Capabilities include label wrapping and laser-printed wire to improve identification and consistency throughout an assembly.

Twisted & Shielded Cable Processing

Supports applications requiring specialized signal, communication, and electrical configurations.

RFA’s supporting material specifically identifies ultrasonic splice welding, heat shrinking, label wrapping, vinyl braiding, ultrasonic welding, and laser-printed wire among its specialized techniques.

Specialized Processes + Engineering Support

Specialized manufacturing becomes especially valuable when a harness includes unusual packaging constraints, complex routing, sensitive communications, unique components, or custom electrical requirements.

Rather than forcing a project into a standard manufacturing process, RFA can combine engineering and manufacturing expertise to determine an appropriate approach for the application.

Verify the Finished Assembly

Manufacturing is supported by electrical and mechanical validation capabilities including:

  • Up to 1,024-point testing
  • Shorts and mis-wire detection
  • Continuity testing
  • Resistance testing
  • Complex network testing
  • Pull testing
  • Terminal validation

These capabilities help verify that the finished harness matches the intended design before it reaches the customer’s application.
